Intercooling the legendary BMW 4.4!

The BMW 4.4 L is arguably one of the finest motors BMW has ever built. This motor has found its way into brands such as the Morgan sports cars and  Land Rovers line of superior SUVs.  It has a long smooth power band and gobs of low end torque that seems to last forever, making it the perfect power plant for a midsized sedan or SUV. However, if some power is good, more power is always better.  For this reason several mainstream supercharger companies have created forced induction kits for this engine in many different applications.  However, no one has been able to successfully create a production intercooler system due to its engine management system and tight space constraints.

This is where we come in!!  We were brought a 2001 model year 540 6 speed car which had been fitted with a ESS Tuning supercharger Kit.  Unfortunately the owner had also had a horrendous attempt at a custom air to air intercooler kit fabricated along with a nice Mobil One bottle catch can. As some may know, a long intake track between the mass air flow sensor and the throttle body will cause a delay in the ability for the ECU to compensate for the information that the MAF has received. As one might imagine this calls for a great deal of driveability and starting issues along with a great deal of clearance and packaging problems.  This car was an overall mess, to say it was hacked together would be an understatement.

We were up to the challenge after stripping it clean of it's "custom" modifications and getting it back to stock.  We started over with some help from ESS Tuning supplying us with fresh new s/c kit parts that had been destroyed from the previous attempt. Then some time was spent with several different designs ideas for how to engineer such a setup in such a confined space.  We chose an integrated  water to air system utilizing a very large heat exchanger and powerful pump, thus ensuring that our space confined intercooler which had to be relatively small would always have a fresh supply of chilled water. This also meant no off the shelf parts were going to do the job.  Yep it all had to be fabricated from scratch. A true water to air intercooler core was ordered as was a heat exchanger.  Nex, some templates where mocked up and eventually CAD drawings of the end tanks and brackets where ready for the water jet.  A bit of welding and some carefully selected premolded coolant hose and presto!

The result was pure success!! Dropping air intake temperatures over 35° @102 degrees ambient temperatures!  This allowed us to raise the boost to over 8 PSI and achieve over 435 crank horsepower. While we do not offer this in a kit, we have made all the patterns to custom install a similar system for any one with a 4.4 L BMW that has had any of the similar supercharger kits installed and is looking to add a intercooler system! It must challenging to intercool this bad boy! It's huge! I can just imagine the kind of comfort a car HVAC can bring to passengers and drivers. I think the most amazing part is that everything's done from scratch. =D
